I think quite a lot of it is caused by it being the Adobe Serif substitution font.
It can only do so much with the Multiple Master metrics.

That’s the Adobe substitution font (for serif styles).
It’s what Acrobat uses if it can’t find the original font in the file.
The MM in the name is for Multiple Master which is used to imitate the weight, width, tracking etc of the missing font.
I don’t know anything about Flexi, but it seems like it might have been created from a PDF by someone who hadn’t noticed a font substitution warning.
If Flexi can’t handle the MM styling, I’d imagine that you’d end up with a bit of a train crash, even if you were able to use Adobe Serif.
Have you got any old proofs or pictures of the van that show whether vinyl was actually cut with Adobe Serif or the "missing" original font.
I’m not sure what to suggest.

B/GYN is Peignot Light, stretched a bit?
There’s something odd about Advanced, I did wonder if it was something italic, back-slanted to make it vertical. I did look at Stone Sans, but that’s not it.
How about Hurme Geometric Sans 3 for the name?!

Out of curiosity, how did you recognise it? I don’t think it’s exactly commonplace (although a lot of Dalton Maag’s design is).
Is it something you already use?

It’ll need a bit of work, they mostly have a St Edward crown at the top.
I’ve collected dozens of these over the years, I must get around to organising them properly one day!

I think I should point out that neither "Facias" or "Sofits" are correctly spelled.
I should probably also mention that I once lettered a van for our neighbours who apparently supplied and installed "Windows, Doors and Consveratories"

Is the roll itself straight?
Release the brake and see if the roll appears to be more or less in balance, if you let it spin.
Have a look in the middle of the roll and see if it appears to go up and down relative the media rollers as it rotates.
We had terrible problems with this trying to print an unsupported clear until we realised the problems that bent rolls can cause.

I’d also mention that it’s often useful to have solid/spot colour (and/or single colour) versions of their logo, suitable for both light and dark backgrounds, designed alongside the the nasty web version with all its tints, gradients, highlights and transparency (and possibly even animation!).

Linotype’s Bauer Bodoni Roman has that very "square" S, and the curved sides to the insid of the O.
But I’m not sure the width is quite right?

I’m not sure, to be honest.
I thought it used only black to print any file, I’ve used it to print what was meant to be BW images but not colour.
I’ll be interested to read what you discover.

My interpretation of the OP that he was not talking about self-adhesive clear PVC.

If it’s only black and white, try using "Density Control Only" (?on the Quality" tab?).

You could try running some application tape along the dryer heater (after the vacuum holes). It seems to have a much lower stiction than PVC to warm aluminium.
Reduce temperatures (but not too much).
Unroll material, don’t pull it off the roll.

The "delta" looks like Futura.
"renewables" is probably mostly (or meant to be) Eurostile.

If you want PURE black only, choose "Density Control Only" as the Preset in the "Colour Management" section of the Quality page.
Unfortunately, pure doesn’t always look like a real black and white photograph though.

It’s a custom font called Firebrand.
Designed for the national procurement project. Along with the nice new empty control rooms.

Isn’t Humanist 521 Bitstream’s knock-off of Gill?
A bit like Swiss 721 is their knock-off of Helvetica.

This is the sans text in P22 Underground, which is really a clone of the original Johnston font.
It’s probably closer to what your ’65 bus should have had on it. New Johnston is a much more recent re-working of the earlier font.
There’s a correctly proportioned roundel in it too.
EDIT: I’ve only just realised that the two lines of text on your decal are in different fonts.

I printed it to something I found a while ago called PDF4U
It often makes a pretty good job at converting embedded font type to outlines.

I’m pretty certain that SignLab has a font that matches "RudeBits", but I can’t check that ’til the morning.
I wouldn’t be surprised to find "Answer RC" on Dafont.com, it looks like a mix of glyphs from Bank, Serpentine, Copperplate and Benguiat.

It’s a custom font from called kfdisplay from Dalton Maag.
Handy tip: find a PDF from the appropriate company and have a look on the Fonts tab of the document properties (Ctrl+D).
Doesn’t help you much with this I’m afraid.

I’m afraid I don’t know ColorRip at all, but in VersaWorks, there is an option to choose "Density Control Only" from a Color Management drop-down list on the Quality tab.
That might give you a clue for something to look for?
What are the upgrade options to SP300i and the possibility of using VersaWorks?

Have a look at Variable Data in VersaWorks.
You have to follow the naming conventions for the variable data spot colour and field name exactly, but it works really well.

I used to work for a company that made LOADS of these:
For a 4’x3′ sign, rear frame from 2"x1" PAR, butt corners, joined (using pneumatic stapler) with c.6"x6"x¼" ply triangles on each corner.
4mm Correx sign, fixed to rear frame by stapling through 1"x½" PAR battens (mitred corners for neatness).
Join two signs together with two butt hinges.
For 5’x4′ signs, we’d put an extra piece between the two long sides, and probably three hinges. We’d usually put a 4-5" strip of the Correx "toffee" tape on this crossbar for extra strength.
The key to good productivity is the powered stapler.
Well that’s how we made them anyhoo!

I’ve seen a non-flared "version" of Optima somewhere once, but I’ve never been able to find it since.

I think the more common term for the foil embossing Dave mentioned is "hot foil blocking".
We don’t do it, but we do use HFB presses and high-frequency weld tools that are very similar to foil blocking tools. Exquisite things machined to fantastic tolerances from solid brass.
