The link Harry put up is more or less they way i do mine.
There is a ‘fancy’ corner routing method to prevent the join being right on the edges, but to be honest – it’s fast, easy & effective to do it this way. And I’ve never seen an unsightly join.
I use a 3/8" ‘1/2 Round’ router bit not a 90degree ‘V’ cutter as it allows for a degree of ‘overbending’ & a perfect gap for filling with ‘Evostik Serious Stuff’ before taping in place (sets beautifully in place overnight).
For extra strength, a couple of short (2") bits of ‘L’ angle stuck in place provide an excellent support if the tray is not to be permanently fixed in place.
If flood coating – I do it after routing, but before bending (so I don’t mark it, and no folding / wrapping round corners to bother about).
It is though VERY important to get the depth JUST right. Not deep enough & you risk cracking the alloy / being hellishly hard to bend…to deep, well let’s just say you wont want to flex it too many times!
